I would like the GI Joe retro to be like the Star Wars retro, just not the ugly huge retro stickers.

While you theoretically could reuse the same digital sculpt file, you'd have to make all new molds for the 4" versions. Molds are one of the most expensive parts of a figure. Also consider the durability issue. Keeping all the 6" articulation but shrinking it into a 4" figure is probably going to make that figure less durable. Hasbro still has standards for their figure and wouldn't want their figures falling apart in someone's hands. There's safety standards as well. Lastly, the cost to manufacture 4" vs 6" figures actually that different. Not if you have the same amount of parts. Yet, the 6" figures have a higher sales value and are therefore more profitable.

So everyone claims. Tooling is made in a variety of different albeit standardized sizes, and for 4" and 6" figures the cavity (where the plastic is injected to create the finished parts) is a relatively small part of the tooling surface. The sprue and runners are the same across both scales (since they're almost wholly based on the plastic viscosity and not the scale of the intended part) and take up a huge part of the mold. That's why on model kits a dinky little car and an enormous starship have similar sized runners that hold the parts together.
Then plastic costs become a larger factor. Moving from 4" to 6" means a little more than 3x the plastic, and the accompanying price increase (relative to the tooling costs) makes for more profit, but moving from 4" to 8" means 8x the plastic, and 12" means 27x(!) the plastic. The only reason those big Hero Series toys they make are so profitable is because paint apps and assembly costs are so incredibly reduced; if they were as articulated and detailed as one would expect from a G.I. Joe, the price would ramp up dramatically. |

I'm still excited to see what the retro line has to offer. I bought all the Star Wars ESB figures (2 of Fett) and will probably eventually get doubles of the rest.

Of course not, it's all about the perceived value... they spend an extra $2 in plastic, but get to charge an extra $6-10 because people, generally, find that size difference worth the price increase.
