I do not think I've seen a custom vehicle made of metal! This will be epic!

The first and second parts of the main Damocles fuselage/hull is basically complete. I decided to make the rear half to be 72cm in length instead of the 90cm as originally planned, because my sheet bender can only accommodate maximum length of 72cm. Still, it looked well-proportioned...
The flight deck wasn't fixed (riveted) yet, so I can easily add additional trusses and miscellaneous details on the ceiling, add lights and wiring, as well as make painting the interior easier. I think it's still possible to do that with the flight deck riveted on, but why make life harder. |

Here are interior shots of the Damocles, viewed from behind. Note that the Hangar Bay is wide enough to accommodate a SkyStriker with wings fully swept forward, which means it could even take off from the Hangar Deck.

Incredible progress. The metal gives such realism.
Can you go into your process a little more? Square tubing in corners for strength? How are you shaping around the doors? Just hammer and dolly work? I'm guessing you work with ductwork daily. Nice skillset. |

Heh heh. I'm actually an Orthopedic Surgeon. So close enough. ;)
Construction: The hangar walls have their top and bottom 1/2" folded and riveted to the floor plate. My Dad's an engineer, and he designed a way for me to modify ordinary rivets to be countersunk. The upper and lower decking are reinforced with 2"x1/2" C-channels. Bulkheads further add to stability. The Damocles has very limited bulkheads, however. This is because the lower deck is the Hangar Deck, which precludes the use of too many bulkheads. Despite the limited number of bulkheads, the whole fuselage assembly is quite sturdy. I'm going to rivet the flight deck last, once I've finished applying details and paint in the hangar deck. Will again use the countersunk rivets. I can always grind them flush, or can leave them as it is, for added deck details. As of this stage of construction, I already used approximately 800-900 rivets. Doors/Openings: After drawing an outline on the sheet metal, I cut off a portion that is 5mm smaller than the drawn pattern. I then use pliers or a wide bending tool to start bending the edges, finishing it off with a ballpeen hammer and small anvil. By applying a small bend at the opening's edges, it offers some added strength. |

This is astonishing, seriously, the fact that it's all metal is all kinds of kick tail.

Crazy! Any updates? Or blueprints? Another alternative would be corrugated plastic (Coroplast). You can glue it double/triple thick in corrugation crossing layers and it is quite strong. Hot glue does the trick and glue stick (good quality) paper craft as the top decorative layer works very well.
If I wasn't moving in the next few months, I'd build the Palitoy Death Star in such a manner. |
