And here I was thinking that Hasbro used the same kind of screws for all the different years that they manufactured G.I. Joes. I guess I was just a little screwy in my thinking. I'm not going to screw around with any of my loose Joes. I'd much rather have rusty screws than cracked screw casings any day. I like the WD-40 / Coca Cola and sanding idea. Thanks for the info.

Unfortunately you have to drill the head off as carefully as possible. After the figure is apart, remove the threaded part with vise grips.

i went to change the o-ring on an immaculate 1983 tripwire. the screw was very tight, but not stripped. unfortunately, the problem is worse. the head of the screw broke off, so now i have a perfect tripwire chest with half a screw stuck inside. anyone have any suggestions on how to get it out? there is nothing to grab onto. its a clean break. id hate to have to replace a perfect chest piece. there is not a mark on it!

Or try to superglue the broken part back, allow to dry for 24 hours on and try again. It might not work, I've never had to deal with it, but that's what I would try if it happened to me.
