I like to work with 2 part mold just because they last longer but alot of people like to use the a slip mold.
For a 2 part mold you simply make a box, I use legos, fill the box half way up with molding clay and then push your heads down in the clay to about where the natural mold line would be. On alot of the figures you can see where the mold line is from the factory. After that you mix up some silicone rubber(included In kit) and fill your box the remaining way up to the top. The alumilte silicone take about 4 hours to cure. After its cured disassemble the box (This is why legos Help) pull the clay and silicone part out. Remove all the clay carefull not to pull the head out of the silicone. Brush some mold release (which is included in the kit) on the silicone where your other part of the mold will touch the silicone basically anywhere the clay was touching. After 3 coats of mold realease your ready to build your box back up again putting the silicone part thats already cured on the bottom, make sure you push it all the way down. Then mix some more silicone and pour it into the box. Let it cure like you did the first time for 4 hours and then disassemble your box again and get your mold out. Split the mold into 2 pieces and clean up any residue left one it pull your original heads out and your ready for Resin. The resin which is a 2 pars resin has to be mixed in equal ammounts. Figure out how much you need for one head pour our your 2 seperate parts and then mix the 2 parts together. From this point you will have to work fast because the resin will be begin to set in a few minutes. Angle the mold a little and begin to pour it and fill the mold completely up. I like to tap it a few times on the table to try and get some of the air bubbles out and they wait for it set up. And there you have it, a nice cast head.
Here is a picture of my Elizabeth Swan head with no hair mold if you want to see what Im talking about:
The alumilte kit I showed you will be enough to do 12 to 16 heads depend on how big you make your molds. I sometimes try to do 4 heads at a time to save on silicone. You can always go back and buy more Silicone if you want to make more head so make sure the heads you cast are ones you really to make. It expensive to start but as many heads as I have cast for customs I have saved myself plenty of money that would have went to buying figures for custom fodder. Also depending on what heads your looking for I may already have a mold made and I don't mind selling a few cast heads to people that ask for them. It look alot harder than it really is if you can figure out what your doing. I have close to 20 molds now so I can offer some advice if you need it regarding casting.

I enjoy the enthusiasim, but why can't the sculpters at Hasbro just make variants of the heads on other figures. Like...Shipwreck. Make a single figure with hat, and a comic pack, without hat, etc. etc. (catch my drift?) Gives us a reason to purchase a multiple of a figure.
Other than that, really cool modifications. I really need to learn how to do this for myself.

I am with you, hasbro will not lose money so those of us can make our own figures. It is a good idea, i just don't see it happening...

Instead of hearing why hasbro wont do it, what heads would you want to see?
I would like the following:
Dr. Appelby (Could go on CG body)
Billy (Could go on SS body)
Kwinn (Could go on SE with Parka Body)
Cutter (Could go on Shipwrecks body)
Chrome head Destro
Fred VII (could go on Armored CC)
Grunt (could go on Hawk or Breakers Body)
Grand Slam (A diff head then Flash)
Cobra Soldier with hair
Thats all I can think of at the moment.

I am considering using RAH and on heads and just taking the Ole Dremmel to them to make them work. Just start with junkers and work out the details.
