Little information if memory serves me correctly, when the vanes were installed correctly they wouldn't move like the Water Moccasin's. I hope these ideas make since without pictures, as I only have hand drawings of these. First idea I have would keep much of the look of the original. It is much as you have done already, but might be a little easier to print. Idea would be to increase the thickness and height of the living hinge area. Then just split the two hinges into four sections placing opposing section on the vane halves. The movable vane would have the top/bottom sections and the non movable vane would have the two middle sections (or even a single section). Though that could be vise versa if you wanted the movable and non to be reversed sections. This would also make it easier to assemble, as you wouldn't need to connect the bottom and top pin of both hinges as in your visual above. Also would keep the pivot point in the original designed location, though we know how that all works out, right? Second idea would be like the flaps on the SHARC. Just add a section on the top and bottom of the vane of either side and notch out on the other. This would change the look of original, but might be the best option for strength. Though might change the pivot point, but you might have better idea of that if your software allows you to test your designs. Third idea would be to turn the vane into a three piece section. As the living hinge section would become a separate piece. Would need to beef up that piece and would need notches added into both sides. I think would be the most complicated of the three, but might ultimately be the closes to what they were trying to go for with the living hinge. I think would keep the original look as the first one, just not sure of the durability of this option. If you don't understand any of these, I will see what I can do with the software at work to come up with some pictures for you. Just let me know either way. The first option you described was one of the other designs I was considering before I cooked up what you saw me post earlier. In fact, if I could print these vanes in the old "hi-def acrylate" Shapeways used to offer this is pretty much what I could have done because that stuff was really EXTREMELY similar to injection-molded ABS plastic in its physical properties and it allowed for VERY fine detail and thinner walls which would make this relatively small space easier to work within. This nylon material, while by no means flimsy, is just not strong and high-detail enough to tolerate a design of that type at this size. I'd love to do the hinges this way if I could, so great minds are thinking alike. The material just won't cooperate. Your third option is outside the box, but it seems to me that it would add an unusual "sliding" feature to the vane movement since the outer (moving) vane would hinge as usual, but the hinges themselves would be able to hinge in the opposite direction at the same time - giving the vane assembly the potential to take on a z-shaped alignment when viewed from the top-down. You could actually end up with the vanes on one fan being cocked inward toward one another, which would be weird. Keep the gears turning though, because this hinge issue is still very much up in the air for me.

OK, one more update on the decals. It turns out it is the sanding. I didn't get into the corners of the computer screens well, due to the raised borders, and the decals are not holding there. They're flat in the center of the screen, but peeling wherever I couldn't get the sand paper. I'll use a thin dremel tool to reach those places this time.

Though if you don't make the hinge piece very long, there would be very little distortion. This is a hinge that you find in many transformer designs, which give you great movement with added strength if done properly. Do you print out things on your own? Yeah, I use Micro Sol, or whichever one has the red lettering on the bottle. I've been applying decals to sports figures for over a decade now, so I have a lot of experience applying them and using the different solutions. It helps it to go down, but after everything dries, the decal just releases at any point I didn't sand well.

Working with sports figures (McFarlane to be exact), there are a ton of wrinkles, naturally, so I stick mostly with Sol to help the decals sink in. I've found, and read from other customizers, that Sol acts as well as a setter as the Set does. I used the MicroSet for a while, but never noticed much difference between the two, so I exclusively use Sol now. I don't think I even have any Micro Set laying around anymore. If it works for you, let me know, and I'll buy a bottle.

EDIT: Basic shaping and outer detail is now complete: Now I just need to model the installation points and do a little rounding-off of hard edges. EDIT again: Just a little cleanup and double-checking of dimensions left to do now...
